Chili sauce packaging doesn't look complicated. A PET bottle, an induction liner, a screw cap, a shrink band-every sealing step is in place. Spot checks before shipping come back fine. Then the complaints roll in. Photo after photo of leaked sauce. You twist open the cap and the liner is still there. The seal looks intact. But somewhere, somehow, the product has seeped through.

First time? Everyone blames the induction sealer. But sometimes you adjust the parameters again and again and the problem doesn't go away. That's because with a product like chili sauce, the root cause isn't always the equipment. Here are the three most common reasons, in the order that makes sense to check them-from easiest to hardest.
 

Cause 1: The sealing power is too high Check first · 10 sec

 

This is the most visual, fastest thing to rule out. Open the cap on a leaking bottle and look at the liner surface, right in the center of the aluminum foil layer. Is it yellowed? Blackened? Does it look brittle?

An induction sealer heats the aluminum foil through an electromagnetic field, and the foil transfers that heat down to the heat seal layer. If the power is set too high or the dwell time is too long, the foil can spike in temperature. The heat seal layer underneath burns and becomes brittle. Instead of bonding, it loses all its sealing ability. A burnt liner might look flat when it comes off the line, but the heat seal layer is already damaged. A little mechanical stress or a temperature change during shipping, and it leaks.

A PET bottle with a PET heat seal layer is a correct material match. There's nothing wrong with the pairing in principle. But not all PET heat seal layers are the same. Different formulations have very different chemical resistance. A standard PET heat seal layer holds up fine against water-based neutral products. Against an alkaline product, it can degrade slowly-softening, swelling, losing bond strength.

 

This kind of leak has a telltale pattern: the seal is perfect right off the line, and the leak only starts weeks or even months later. The corrosion is gradual. 03 · Heat exposure test.
